I'm building some new cabinets for an altec system with the 416 rear-mount woofer. Because it's rear mount (and there's cabinet bracing behind the woofer) I need some way to make the front baffle removable so it's accessible in the future.

Any thoughts on a way to to this with minimal visual impact? Also, would it be a good idea to install some sort of compressible layer/seal at the interface of the baffe & main box?

yes take a look at pe's removable baffle.

do you see that it has a lip all away around it. it inserts into the case and the lip hides the edge. even if you only have a table saw cut two 3/4 rectangles 1 is 20 by 20 the next is 21 by 21 glue the two together after a dry fit. make more then 4 attachment points at least 6. I picked 20 by 20 at random use whatever sizes you want.
