    I have taken to cutting everything 1/8" too big and using a trimmer bit on my router to get it to the right size.

    Yep, good old Menards. I, too, have two of them within 7 or 8 miles. I have a Home Depot, a Menards, and a Lowes (plus an Ace Hardware, a Target, and a Wal-mart all within a few miles from my house.
    Don't listen to me - I have not sold any $150,000 speakers.

      I have a Menards, Home Depot, Lowe's, Ace Hardware, & Walmart within 6 miles. I have used all of them as resources for projects.

      Trimming with flush bits is very nice and I have started doing this on occasion as well when necessary.

      I agree that nice tools are worth the price. However, I do not always have the budget for them. So long as one understands the uses and limitations of each tool the end product will never show the difference.

            Ace rewards card? Huh? I have an Ace store about 1/4 mile away. I generally don't go there as everything is a few dollars more than Home Depot, Lowes, Menard's. But when it comes to shower/sink facet seats and washers, the old dude there really knows his stuff ;)

              You should apply for ACE card, doesn't cost anything! You earn points for every purchase and after you have earned so many points, you receive a $5.00 points card in the mail to use towards a purchase.Ace also gives you 2500 bonus points on your birthday, via e-mail. Just copy the coupon and take it to the store! Just got mine this morning!:D

                Made a little more progress last night. I glued the vertical window braces to one side panel.



                Now I need to make the horizontal braces.

                      I made some more dust on the driveway this afternoon. Finished making all four horizontal braces.



                      And I just finished gluing the front bacing in.

                            Thanks Paul, I might take you up on that. Especially since you live so close by. BTW, did you happen to notice the cool blue speakers w/ bronze drivers up on the shelf in my last picture????? You betcha! Those would be my attempt at your Overnight Sensations They sound fantastic above my basement workbench (driven by my Sony boombox - maybe 7-10 WPC).

                              I probably should have started off this thread with more of the technical design details... but I know how much we all like pictures :D

                              I worked on the crossover design for days and I could get a really nice smooth frequency response, but the phase tracking just wouldn't look good and the reverse null was pathetic. Finally I sent my RM modified .frd and .zma files to Pete Schumacher to take a look at. Within a few hours Pete came back with a great suggestion and a few tweeks that made a world of difference. My targets were LR4 acoustic. I was trying to hit the targets with both the LP and HP filters being 3rd order electrical. Pete simply reduced the LP filter to 2nd order electrical and BAM! Things started looking good. I spent a couple more days tweeking values in PCD and here is my final crossover design:
