Ha, my thoughts exactly. My room is only 12ft-8" wide and pretty much won't really see the sides as you only come from the back of the room.

Diy circle jig template is all designed in CAD. Will try and cut it out tomorrow. I just have to find a pin to use for the jig.

Question about recessing. Do I recess the speaker so the foam is flush with the outside or just the speaker frame? I tried out my jig yesterday and the woofer holes came out perfect but the tweeter holes were too tight and I had to shave the openings with a file on my test piece so I'm going to re drill for tweeter.

IIRC, I recessed the woofers fully, with enough "meat" left in 3/4" thick baffles for sufficient strength. My main TLs were baltic birch, and the center vented was mdf.

Forgot to ask before aa well, do you guys cut out the speaker holes before or after cutting the pieces to size? Seems be easier to hold in place when it's on the full sheet.

I love PE's #6 and #8 black screws.

After I initially set a screw into mdf or softwood (e.g., white pine), I back it out and fill the hole with wood glue and replace the screw. When dry (and hard), the glue is like a nut on the screw threads and it reinforces the surrounding material. The screw can easily be backed out in the future as wood glue won't adhere to the metal screw (unlike other glues like expoxy).

Ok good tip. I bought the #8 screws from PE. I will give that a try on some scrap I have first.

I cut the speaker holes after the baffle is cut to size but before it's mounted. I can center the drivers easier than on a large sheet. Also if I screw up the drivers holes I can use my backup baffle ;)

I adjusted my tweeter holes on my router jig I made last night and now all is good. Was going to pickup the mdf to start cutting today but been raining hard all day.

I'm actually starting to re think how I want to build the tall boys. I am starting to think I want to do the 4" front vent and then just do an extended base for extra stability. I think I like the added dimension the vent adds. I dunno, still up in the air. The only problem I see though is that I'm going to do a full front baffle instead of sandwhiching the front baffle between the two side panels which, if the vent has to be on the floor of the speaker I would only have 3/4" ring of material around the vent.

Nice looking XO's... did you melt any plastic? Pegboard is ideal as it won't melt, and the holes are already there.

Curt's Tallboy options are mostly side panel variations, which are almost completely unconstrained in the front port option. There's lots you can do, down to enclosing it completely and filling with sand. The one thing you can't do is the one you might want to....

The problem with the Tallboy is the tweeter height. This design has the tweeter 10" down from the top of the box, and that can't change. The TL is 36" and the Tallboy 48", so tweeter heights are 26" and 38" respectively. My seated ear height is more like 32"; while I can raise the TL, there's no way to shorten the Tallboy.

What's your ear height going to be?

As for the baffle, you're making it the way Curt designed the smaller boxes. That gives you the option to cut the vent hole in a full-height baffle panel, or cut a step in the side panels for the vent walls, creating a notch in the front that supports a shorter baffle that has no vent.

My ear level is 39" which still puts the tweeter only an inch lower than my ear level. I Def don't want to put notches in the side panels. I will have to figure something out soon as I want to cut the panels this weekend. Hmmm, I am wondering if that will be a problem making the vent in front if I glue it real well and add screws to make the sides and the notch almost one piece. I would glue the front panel on solid, and then cut out the opening a little small and the use a flushing router bit to make make it flush with the side and bottom panel.
